Abstract

The intricate structural design and drastic wall thickness transitions in large magnesium alloy casing castings often induce turbulent flow of molten metal during the differential pressure casting filling stage,resulting in internal defects like gas porosity and non-metallic inclusions.Uncontrolled filling speeds may severely degrade the mechanical properties of the castings.To optimize the pressurization parameters for the differential pressure casting of magnesium alloy casings,the ProCAST numerical simulation software was employed to investigate the mold filling process and analyze the effects of different pressurization rates on filling stability.The results indicated that for thin-walled casing castings,a single linear pressurization rate was insufficient to ensure stable filling of complex structural components.By implementing a nonlinear pressurization curve tailored to changes in the cross-sectional area of the casting,filling stability could be significantly improved.When the pressurization rate was set between 0.9 kPa/s and 1.2 kPa/s,no turbulence was observed at the molten metal front.However,as the pressurization rate increased,the back-filling phenomenon became more pronounced.Additionally,the locations of solidification defects(e.g.,shrinkage porosity)were unaffected by the pressurization method,but their volume markedly reduced compared to linear pressurization.Specifically,the shrinkage porosity volume decreased to 4.32 cm3,representing a 58.7%reduction relative to the linear pressurization scheme.
